How Is Aluminum Honeycomb Core Manufactured?
Two principal characteristics of Aluminum Honeycomb Core make it suitable for a world of applications – high strength and light weight. Aluminum Honeycomb Core core is mainly used to sit between two skins to create a sandwich panel. A huge mechanical advantage is gained through the resulting rigidity of the panel in combination with its minimal weight.
The Aluminum Honeycomb Core manufacturing process is complex and consists of a number of different stages. First, large rolls of aluminium foil are delivered to our Cambridgeshire based factory, home to the only UK manufacturer of Aluminum Honeycomb Core. When ready for manufacture, the foil is passed through the printer where adhesive lines are printed on.
When the adhesive lines have been printed, the foil is then cut into sheets. The number and size of sheets will determine the L and W direction of the block. The machine then stacks these sheets ready to be moved into a heated press.
The press ensures the adhesive is activated and the sheets of aluminium are bonded together. Once bonded, a block of Aluminum Honeycomb Core is formed. Depending on the customer's thickness requirements, the block of Aluminum Honeycomb Core is then cut into slices.
Once the honeycomb block is in slices, it can be expanded which completes the manufacturing process. The block can, however, be left unexpanded should the customer want to expand it themselves. If panels are desired, the core can be bonded with specific skins to create bespoke composite panels. Flexible Aluminum Honeycomb Core follows almost the same process, but the sheets are aligned in a different way to ensure the honeycomb has the flexibility it needs.
The Aluminum Honeycomb Core manufacturing process ensures the availability of multiple cell sizes, which range from 1/8” (3.2 mm) to 1” (25.4 mm) and the core can be provided in thicknesses from 3 mm up to thicknesses of 500 mm depending on the type and size of honeycomb. Thinner slices as well as thicker ones are available on request and depend on the honeycomb type.
Why Is Aluminum Honeycomb Core So Strong?
One of the main aluminum honeycomb core properties is its high strength to weight ratio, but why is it so strong?
The aluminum honeycomb core properties are determined by the manufacturing process of the product. This begins with large rolls of foil being passed through a printer where adhesive lines are printed onto the foil, which comes in a variety of thicknesses (35μ, 50μ, 70μ) and two alloy types – 3003 and 5052. The positioning of the adhesive lines on the foil determines the cell size of the honeycomb piece. The closer together the lines are printed, the smaller the cell size and the stronger the aluminum honeycomb core.
The honeycomb cell shape is inspired by bees and the cells in the beehive, as the hexagon is one of the strongest shapes in nature. Thanks to the geometry of its shape, it means that the hexagon uses the least amount of material to hold the most weight. The shape has six sides and unlike circles, it creates even cells that fit perfectly within the core. This allows the most amount of cells to be packed into the smallest space.
Honeycomb density is dependent on both the foil thickness and cell size. The strongest honeycomb core comes from a combination of a thicker foil manufactured with a smaller cell size. For example, a 1/8” cell has the highest nominal density. Honeycomb with a larger cell size, such as 1/2” has a lower density.
Honeycomb with a smaller cell size is better suited for more demanding applications where strength is vitally important, such as for use in energy absorbers. These absorbers are often used for handling nuclear material as well as in the defence industry to provide support and blast mitigation in doors, floors, seats and storage areas of military vehicles. However, the smaller the cell the heavier the material so for applications where weight is just as important as strength, a larger cell size May be selected. In motorsport, aluminum honeycomb core is used in reduce weight in interior body panels, spoilers, floors, chassis components, wings and diffusers.
